Call me dense, but I don't quite understand what you meant by the following comment:

 

"Since Barbie doesn't have earlobes, we have to make the earrings permanetely affixed at the plant. To make the earrings removeable, there would be a giant hole in the side of her head."

 

Where would this giant hole be, exactly? Have you looked at how the earrings are inserted into the ears of other competitors' fashion dolls? All it takes is a tiny hole, and you just slide the straight post of the earring in. The tightness of the vinyl around the hole keeps the earrings from falling out...that's all there is to it.
